Aprilia RS660 Front Fairing
A carbon fibre front fairing for an Aprilia RS660, moulded off the client's own OEM panel so it mounts to the standard fixings. Around 200 g lighter than the part it replaces.

The brief.
The client wanted the front fairing on an Aprilia RS660 replaced in carbon fibre, for appearance. The replacement had to mount to the standard fairing stay and fixing points with no modification to the bike, hold the same clearances around the headlight and instrument cluster as the original, and finish in a 2x2 twill weave with a gloss surface.
Method.
- 01The tooling was made from the OEM part, which the client supplied, so the fixing positions and mating edges came from the actual part rather than from a measured approximation.
- 02Draft angle, split line position, edge closeout and every fixing location were resolved before the tool was committed, so no geometry had to be compromised later.
- 03The mould was taken off the OEM part and built here.
- 04The part was infused under full vacuum, cured, trimmed, and clear coated to gloss.
Outcome.
The fairing mounts to the standard fixings without modification to the bike, and saves roughly 200 g against the original part while being noticeably more rigid. The tooling is retained, so a repeat order enters the sequence at layup rather than at design.
